Operating cost decides whether a cold-chain investment works. In most facilities energy is the largest controllable line, followed by labour, maintenance and product loss.

What OPEX means in cold storage

OPEX is the recurring annual cost of running the facility: energy, labour, maintenance, monitoring, compliance, refrigerant and losses. Over a ten-year horizon it usually exceeds the original capital cost.

Energy cost

Annual kWh multiplied by tariff. Tariff structure matters as much as consumption: peak pricing, demand charges and load shifting can change the bill without changing the equipment.

Compressor efficiency

Compressor type, staging and part-load control determine consumption across the year. Systems sized only for peak day often run inefficiently for the other 340 days.

Insulation quality

Panel thickness, joint integrity, vapour sealing and floor insulation set the baseline heat gain. Degraded or wet insulation quietly raises consumption for years.

Door openings and air infiltration

Every door cycle exchanges cold air for warm humid air. Air locks, high-speed doors, strip curtains and traffic discipline are among the cheapest OPEX reductions available.

Defrost strategy

Defrost frequency and method affect both energy and product temperature stability. Demand-based defrost usually beats fixed timers.

Temperature setpoint

Running colder than the product needs is a permanent energy penalty. Setpoints should follow product and regulatory requirements, with tolerance defined in writing.

Product turnover

High turnover means more warm product entering, more door cycles and more staging load. Slow-moving storage is cheaper per pallet to run.

Labour and maintenance

Picking in frozen environments is slower and needs rotation; planned maintenance, spare parts and service contracts must be budgeted from year one.

Refrigerant management

Leak detection, top-ups, record keeping and refrigerant transition risk carry real cost, particularly for HFC systems facing phase-down.

Monitoring and compliance

Calibration, audits, documentation and reporting are recurring costs for pharma and export food operations.

Spoilage and product-loss reduction

Product loss often dwarfs energy savings. Redundancy, alarms and backup power are usually justified by the value of protected stock, not by energy performance.
