Cold storage warehouse layout: how to divide the space
A good layout reduces heat ingress, energy use and handling time. It also decides how many pallet positions fit, which forklifts can be used and how large the refrigeration plant needs to be.
Start from the product flow: receiving → refrigerated dock or anteroom → storage zones by temperature → picking → dispatch. Place freezer zones furthest from the dock and chilled zones closest to it so the temperature difference at each door is smaller. Choose racking by SKU count and turnover: selective pallet racking gives direct access, while drive-in, mobile or automated systems give higher density. Aisle width follows the truck type, typically about 1.6–1.9 m for very-narrow-aisle trucks, 2.7–3 m for reach trucks and 3–3.5 m for counterbalance trucks.
1. Temperature zones and sequence
Group rooms with the same temperature and reach colder zones through warmer ones, never directly from ambient.
- Typical zones: ambient, +2 to +8 °C chilled, −18 to −25 °C frozen, and sometimes blast freezing.
- Put frozen rooms on the inside and use an anteroom or chilled dock as a buffer.
- Keep separate zones for products with different hygiene or odour requirements.
2. Dock, doors and staging
The dock is where most heat and moisture enter. Size it from the number of trucks per hour, not just floor area.
- Refrigerated dock with dock shelters and levellers keeps the cold chain intact during loading.
- High-speed doors and air curtains reduce infiltration at busy openings.
- Allow a staging strip along the dock wall for checking and consolidating pallets.
3. Height, racking and aisles
Clear height has a larger effect on capacity than floor area. Each extra pallet level adds capacity without adding roof or floor.
- Roughly one pallet level per 1.5–1.8 m of clear height, depending on load height and beam.
- Leave space above the top load for sprinklers, evaporators and air circulation.
- Confirm column grid, aisle width and rack loads with the racking and truck suppliers.

Frequently asked questions
How wide should aisles be in a cold storage warehouse?
It depends on the truck. Very-narrow-aisle trucks often need about 1.6–1.9 m, reach trucks about 2.7–3 m and counterbalance trucks about 3–3.5 m. Always confirm dimensions with the truck supplier.
Where should the freezer be placed in the layout?
Usually on the inside of the building, reached through a chilled zone or anteroom. This lowers the temperature difference at the freezer door and reduces ice build-up and energy loss.
How many pallets fit per square metre of cold store?
With selective racking, a rough planning figure is about 1.6–2 m² of floor per pallet position per level, including aisles. Drive-in and mobile racking fit more. Our layout calculator gives a first estimate.
Do I need a refrigerated loading dock?
For food and pharmaceuticals it is usually recommended, because products stay inside the cold chain during loading and less warm, humid air reaches the freezer rooms.
How long does it take to pull down a new freezer warehouse?
Pull-down is done in stages, often a few degrees per day, so the floor and panels are not damaged. The refrigeration contractor sets the schedule.
Does a freezer warehouse need underfloor heating?
Yes. Freezer rooms normally use underfloor heating or a ventilated slab to stop the ground below from freezing and heaving.
