A store can have enough cubic metres and still run out of capacity: more inbound pallets, warmer product, more door cycles and more blast freezing raise the load even when the building barely changes.

Can my existing refrigeration plant support the expansion?
Compare installed compressor duty at design conditions with the new peak load — added pallet positions, higher inbound warm product, more door cycles and any blast freezing. If the new peak exceeds roughly 85% of installed duty, the plant needs upsizing, a second plant or load reduction through envelope, airflow and door upgrades.
Is it better to expand an existing cold store or build new?
Expansion usually wins when land, electrical supply, plant headroom and dock flow allow it and downtime can be phased. A new build wins when the envelope is at end of life, the refrigerant must change anyway, the electrical supply is capped or the loading flow is already congested.
Can we grow capacity without increasing power consumption?
Often partly. Before adding compressors, evaluate the whole thermal system: insulation, airflow, high-speed doors, controls, VFDs, heat recovery and optimised evaporating/condensing temperatures. Documented modernisation projects have combined large capacity gains with a lower kWh per pallet, but the outcome depends on the baseline facility.
What triggers a modernization project rather than a repair?
Plants 15–25 years old with legacy refrigerant, manual controls, degraded insulation and rising maintenance cost usually justify a program rather than a component swap — typically compressors, controls, envelope, doors and monitoring in one scope.
