Cold storage warehouse with pallet racking

For commercial and industrial refrigeration projects (cold rooms, cold stores, process cooling) — not household fridges, home freezers or appliance repair. Results are planning estimates, not engineering design or safety advice; a qualified refrigeration engineer must confirm sizing before purchase.

Growth & Modernization Planner

Your cold storage is working. Is it ready for the next stage of growth?

Enter current capacity, target capacity, throughput and installed refrigeration duty. The planner estimates the new peak load, flags every system that a capacity change usually touches, and produces an indicative investment band you can turn into a comparable RFQ.

What are you trying to achieve?
Preliminary expansion review
+80%
storage growth · throughput +73%
Estimated new peak load
1,735 kW
Capacity gap
935 kW
Plant utilisation at target
217%
Indicative investment
$5M–$10M

Plant upsizing or a second plant is very likely required.

Systems that may require capacity review
  • Refrigeration plant (compressors) — Compressor duty at design conditions vs the new peak load.
  • Evaporators & airflow — Coil selection, defrost strategy and air distribution in the new rooms.
  • Condensers & heat rejection — Additional heat rejection and ambient design margin.
  • Electrical supply & switchgear — Transformer, incomer and MCC headroom for the added kW.
  • Insulation & building envelope — Panel thickness, vapour barrier, floor heating and thermal bridging.
  • Doors, docks & airlocks — High-speed doors and dock seals — infiltration rises with door cycles, not m³.
  • Racking, layout & MHE — Density options (drive-in, mobile, shuttle) before adding building area.
  • Controls, VFDs & monitoring — Floating head pressure, suction optimisation and per-room trending.

Why throughput, not only m³

A store can have enough cubic metres and still run out of capacity: more inbound pallets, warmer product, more door cycles and more blast freezing raise the load even when the building barely changes.

Growth almost always means several systems

Adding pallet positions usually touches refrigeration, electrical supply, backup power, envelope, doors and monitoring together — which is why these programs typically land between $250K and $10M+.

Before adding compressors

Evaluate the whole thermal system first — insulation, airflow, high-speed doors, controls, VFDs and heat recovery. Smarter expansion can reduce the plant capacity you need to buy.

FAQ

Can my existing refrigeration plant support the expansion?

Compare installed compressor duty at design conditions with the new peak load — added pallet positions, higher inbound warm product, more door cycles and any blast freezing. If the new peak exceeds roughly 85% of installed duty, the plant needs upsizing, a second plant or load reduction through envelope, airflow and door upgrades.

Is it better to expand an existing cold store or build new?

Expansion usually wins when land, electrical supply, plant headroom and dock flow allow it and downtime can be phased. A new build wins when the envelope is at end of life, the refrigerant must change anyway, the electrical supply is capped or the loading flow is already congested.

Can we grow capacity without increasing power consumption?

Often partly. Before adding compressors, evaluate the whole thermal system: insulation, airflow, high-speed doors, controls, VFDs, heat recovery and optimised evaporating/condensing temperatures. Documented modernisation projects have combined large capacity gains with a lower kWh per pallet, but the outcome depends on the baseline facility.

What triggers a modernization project rather than a repair?

Plants 15–25 years old with legacy refrigerant, manual controls, degraded insulation and rising maintenance cost usually justify a program rather than a component swap — typically compressors, controls, envelope, doors and monitoring in one scope.

What project size does this planner target?

Most cold storage expansion and modernization programs fall between USD 250K and USD 10M+, because capacity changes almost always touch several systems at once.

Calculation method

  1. 1. Storage duty (kW) = target pallets × kW/pallet (0.048 chilled · 0.060 pharma · 0.075 frozen · 0.115 deep)
  2. 2. Throughput duty (kW) = target inbound pallets/day × pull-down factor (0.35 chilled · 0.30 pharma · 0.85 frozen/deep)
  3. 3. Door duty (kW) = doors × (1 + throughput growth) × 6 kW
  4. 4. New peak = storage + throughput + door duty; gap = peak − installed duty
  5. 5. Utilisation = peak ÷ installed: > 115% upsizing likely · 85–115% review · < 85% may absorb growth

Inputs and results are in pallets and kW. Imperial equivalents: 1 kW = 3,412 BTU/h = 0.284 TR (tons of refrigeration).

Worked example

Frozen cold store growing from 10,000 to 18,000 pallets, inbound 220 → 380 pallets/day, 6 doors, 800 kW installed.

Inputs

  • • Target 18,000 pallets
  • • Inbound 380 /day (+73%)
  • • 6 doors
  • • Installed 800 kW (227 TR)

Calculation

  • • 18,000 × 0.075 = 1,350 kW
  • • 380 × 0.85 = 323 kW
  • • 6 × 1.727 × 6 = 62 kW
  • • Peak = 1,735 kW · gap = 935 kW · utilisation 217%

New peak ≈ 1,735 kW (≈ 493 TR · 5.9 million BTU/h) — plant upsizing or a second plant is very likely required.

Limitations

  • • kW per pallet and pull-down factors are portfolio averages; intake temperature, packaging and dwell time change them materially.
  • • Door load is a fixed 6 kW per door scaled by throughput — fast doors and airlocks can cut it sharply (see the door infiltration calculator).
  • • Installed duty should be the real duty at design ambient, not nameplate; old plants often deliver well below nameplate.
  • • The investment band is indicative and excludes land, grid upgrades and financing.
